Figured 8an was pretty large for a 2.3- 4 cyl.

i am a cheap mo fo, so i use AN to 3/8" hose barbs. i added another AN6 bulk head fitting for the return. i will be using the AN8 for supply, and other AN8 with roll over ball for vent.
i added the third fitting with a special technique i have developed :)

Not bad.
Discovered the bed wasn't original. Had been replaced at some point.
But didn't come off any easier.
Rear cross member is non existent. Frame good everywhere else.
Forward spring hangers have been replaced.
Cap photographed and on CL
Hopefully I can recoup a couple hundred.
If not I'll store firewood under it.

I guess. My concerns with retreads would be lack of carcass flex. But that's my opinion from watching others use them on the trails.

I've got one more area just behind the driver side cab mount that needs reinforcing and then I'm good to go with some tube.
Picked up the 8.8 that Jeff picked up for me down in Williamsport. The thing looks mint, like it's only a few years old.

Found driver coil broken also, broken piece had vacated so it looked stock.
8.8 mocked up, perches set and tacked in.

Seat mount is 99% (need seat belt tabs welded in, and tie in rear of frame to cage)
Steering brackets for quickener and shaft support.
Measured and started drawing gussets and brackets in cad to be cut on CNC today or tomorrow.

Can we use a 2.5 coil over with no coil spring? Isn't it basically the same shock? Or would the valving be different due to intended use.

Service steel has "lost the tube" somewhere enroute to farmington.

Managed to get most of the long tube sections finished up over the weekend. So all that's left is short stuff besides front and rear bumpers.
Waiting on shocks mostly to finish up forward tubework and mounts.
Smike what pressure range are your fuel pumps you spoke of the other night?
BRO needs 35 - 45 psi

pumps we use are rated at 90psi. its a return system thats self regulated i believe, with a return back to cell should be fine

The only Radiator install issue I ran into is summit / griffin passenger rad outlet is angled up slightly and engine side pipe is straight down. Was planning to remove from water pump, cut, turn & weld. It will also give me opportunity to increase water pump pipe diameter to more closely match 1-3/4 on rad side.
Hose will be short.

Looks like RCI may be out of the suit biz, they don't list driver safety on their site anymore. Just helmets, belts, blankets, diapers, cells and restraints. No gloves shoes or suits.

Really good progress this weekend.
Keith came out and helped Friday night and then saturday along with the Wingman.
Kicked out a bunch of work.
Front and rear shock mounts are done.
Front shocks and coils along with retainers are installed.
Radiator, shroud and fan are all mounted and ready for coolant and power.
Rear bump stops are complete
All cage and structural tube work is complete minus corner braces around windshield opening.
To do list:
Fuel lines
Complete Fuel cell mount
Fabricate new front brake lines
Install new front brake calipers and rotors
Install new front brake hoses
Fabricate new rear hard brake line to 8.8 axle
Drill and tap axle housing for new vent location (existing was under bump stop pad. Welded shut)
Install 4:88 gears (Prob not gonna happen)
Install AUSSIE LOCKER
charge shocks
Install cherry bomb and support hanger
Run new battery cable to rear mounted battery
Limit straps (cheap insurance)
Bolt doors
Install Window net
Mount fenders (Prob not)
Mount bed sides ( Prob not)
Front and rear bumpers (would be nice)

Torchmate was earning it's keep this weekend.
Between custom rear shock mount parts to random tabs and gussets. Custom fuel cell mount. tube caps and tube clamp/plates.

Tonight's progress:
Fuel system plumbed
Fuel pump mounted
Rear brake lines installed
Remote battery cable run
Cherry bomb installed
Temp Power to fuel pump
Got the engine to turn over but no start.
Spent the last few hours tracing wires and double checking things.
Called it quits at 1230
I removed steering wheel and column and opted for stand alone ignition system.
Hopefully I'm just tired and just missing something stupid.
According to my Hayes manual diagrams I have power in the right places.
Ugggh! SO CLOSE!

After reading Smikes post about deterioration of the cell foam I'm thinking maybe I should confirm I'm getting fuel to the engine first.

do you have the two wires for impact detection thing connected together? not sure if it talks to ecm or just kills power to fuel pump
i used OEM fuel pump control

I believe that's just in-line with fuel pump wiring. Give that like 70% confidence since it's something I think I've heard.
Not that it really matters which it is, as long as it's bypassed.

I have fuel pump wired direct to new switch panel.
But did not re connect impact sensor.
Not sure where it is yet.
It may shut off ecm.
That's definitely describes symptoms.
Fingers crossed for later tonight.

It lives!
Found a disconnected ground in the headlight harness area that apparently controls the engine.
Big thanks to Ryan who came over and helped bust out the rest of the wiring that needed to get finished up.
She runs great and sounds even better.
She went on a partial wiring harness diet.
Oh
And found that apparently when I was mocking up and tacking the radiator supports in place, some slag had landed on a radiator fin and created a hole.
WTF
Better to find out now than in WV
I suppose.

You guys have a tig with AC and high frequency right?
I've fixed a bunch of those radiators over the years.
Welding the core, sucks because it's thin and had coolant in it.
If you cut the end of the tank open (large area) and weld the core shut on each end inside the tank, it's really easy since the material is around 3/16" thick, then you just weld the piece of tank back in that is also 3/16" thick.
If I only lived closer....

That's a really good plan.
But sound like a ton of work for a 175.00 radiator.

I'm also 99.9% certain this is the exact same radiator that I put in the CJBUGGY. My original plan was to be able to steal one from the other if necessary. Should roll her out of trailer hibernation and confirm.

Busted out alot of work tonight.
Started mocking up body panels after caffeine started to wear off around 12 midnight.
Apparently I hooked up the wrong wire from the alternator to the disconnect again. Won't shut off.

charge wire goes to batter side of disco,
mine had an inline 125 amp fuse in the charge wire, i left it.

I have a 4 post disconnect.
Ran a jumper from battery side to one small post.
Ran blue with oragge wire from guage cluster to other small post.
No work.
I'll move charge wire and see what happens.

i didnt change anything from the gage cluster wires, or alternator control wires. just put the heavier gage wire on the source side of the disconnect so its switched off from the truck when disconnect is pulled.

Made it home safe and sound.
Figured I'd post a quick update tonight and do more as I get more time.
Worked late Fri night and into saturday am finishing last minute things.
Left victor 1230 pm saturday
Arrived in Agusta WV 730 ish
First time I drive the truck for more than out of the shop and into the trailer was sunday am around the grass pit area.
truck felt great overall
Fuel cell foam issues clogging filters during 4 lap practice session

I drew outside position on front row for heat race.
came in a little hot into turn 2 ran wide and left the inside open for Erik Miller
Drove good pace for first few laps.
Yellow and red flags were shown.
mike who bought Ryans truck got hung up on another truck.
Restart
was feeling good
made one more lap, staying tight with miller and learning some of his moves.
Truck quit after landing a jump.
Rolled off course as to hopefully not cause a red flag.
As of now...
Best guess is crank sensor
Or stuck injector/injectors due to foam.
Either way
Was very very happy about how the truck worked and felt.
Shocks were amazing.
Can only get better from here.
7 hour drive home is great time to brainstorm for improvements.

Is it possible the jump set off the crash sensor and killed the power and needs to be reset, or is all of that bypassed

All removed.
Fuel system is wired direct to new circut breaker and battery disconnect.
Engine runs but seems like 2 cylinders.
Plan is to start with sensors and if that doesn't work
Then have smike flush and test injectors. Could be foam related.
Acts like timing is way off or as smike suggested. .. 1 or 2 injectors could be stuck open

Regardless what caused the issue.
I plan to remove all existing factory wiring and start from scratch now that we have more time.

Apparently in West Virginia it's completely normal to cross rivers in Motorhomes.
Banged up the bottom of the trailer pretty good on the way in so we decided to have alex tow it out for us when we left.

Mike that ran Ryans old truck had a brand spanking new 15 K ATC 24' trailer. We would have been pitting out by the road.

How is it that our Brolite engine situation managed to go from bad to worse to Let's Burn It?
Cam sensor swapped
No fix
Pressure washed it.
Forgot to take duct tape off intake. Tried to start... lack of air caused engine to kickback and blow apart a new starter.
Replaced starter.
Figured I'd replace Crank sensor while I was at it.
Steel Bolt sized in Aluminum mount.
End result...
Broken front engine cover.

I'm starting to belive this truck is fighting me.
Found 1996 on CL in Leroy.
115k miles
Hit a deer couple 3 years ago the semi retired used car salesman told me.
Complete minus bed and some trim parts.
I get there and it's sitting on rotors.
Driveshaft out
Front brakes look pillaged for parts
Interior half disassembled
Exhaust removed
Inspection sticker is from 2005
Mice everywhere
I tried 300.00 and he told me no way Jose.
400.00 and he loaded it on my trailer with a backhoe.
Even got a # for a guy who wants to buy fenders and doors.
Thinking about it.
Body is awesome. No rot.
Frame is the best one I've looked at.

Got it to turn over and run for a moment on starting fluid
Fuel pump not working as of now
Plan is to take engine cover plate and swap into 201.
Remove injectors and send in with Smike for inspection and cleaning (if offer still stands)

Picked up spare motor from same dude.
Complete motor. Disassembly has begun. Parts and fasteners are getting bagged and tagged for future reference.
Just needed front engine cover for the 201 truck.

May need to pull apart timing belt again to confirm alignment of oil pump. Now getting a moment or two of ticking upon cold start up.

Ran your injectors this afternoon, i dont have flow specs for Denso applications, but all look fine within the group within 3-4% of each other. One has a little more leak than the other 3 but well within typical specs

search "E2000 fuel pump", 10 sellers on the first page under 40$ each.
we should have a few on the shelf if you need one this week

I will need one this week just to be safe.
Fuel pressures both at idle and not running are within spec.
But I know foam made it to the pump at some point.
We found it in the post filter.
Drained fuel from cell(I don't think you could call it gasoline)
Flushed entire system.
Wiped cell again.
Installed new big ass filter pre pump.
Filter clean
Runs much better even in Junkyard injectors.
Do you still have my old injectors Mike?
Found spark plug wire on driver side cylinder #1 not fully seated on plug. Difficult to feel it seat with plastic extension.

last area of consern would be the regulator on the fuel rail- if thats stuck open or shut, it could be playing games with the fuel control.
i have your injectors in my jetta, ill grab a pump and bring tonight also. do you need anything else?

Truck runs pretty good now.
Still has a hesitation coming off idle.
May or may not address front springs. Still new stock replacements.
Removed 1 rear leaf and helper spring. Flipped shackles back to stock oreintation.
Gained almost 3 inches of droop.

Mine came out of the shop minus the sway bar.
Might try to swap in the 3-4 inch TJ lift coils Keith gave me Wednesday night.
Also, i fear the Excide battery I put in the Bro is failing.
Killed it a few times in the last few years and it doesn't seem to be too happy about that.
Placed it on 2 amp trickle charge Sunday night. I'll test it tomorrow

Quick glance last night before getting washed...
Bent passenger leaf spring
Bent steering
Camber is wonky
Random no start issue
Clutch stopped functioning around lap 9 and pedal wouldn't move.
Worked fine after the race and again next day.
Slave cylinder issue or clutch?
I'm not familiar at all with hydraulic clutches
Good news is the engine stayed running this time.
And MARK... our bedside mounts took a beating and held up pretty well. Woho

Bed side supports bent back to original ish position. And gussets added.
Removing leaf springs from the rear pack was a good idea in terms of gaining extra suspension droop out.
But when you land with your accelerator on the floor board, the following damage can be expected!
drive shaft yoke @ rear axle is cracked in half
Bent both leaf packs.
Lower shock mount bent after it made contact with shock eye (ruff stuff shock mounts are 1/4" thick)

I'm guessing loss of clutch pedal during race is due to the neutral safety switch getting jammed up. It slides on the clutch rod and is the only reasonable explanation I can find.
Would also explain the random no start issue.

I had determine it was fine before first race in WV.
But I didn't get nearly the same amount of track time there as in batavia.
I didn't consider axle position an issue because the axle wrap issue seemed way more apparent.

Added 1 rear leaf and helper back to pack.
Rear axle moved back, max adjustable perches will allow aprox 1 inch.
Probably all I needed.
XJ springs installed in front.
With custom retainers.

Added 50psi to Shock pressures on all 4 corners.
Installed new Stock fuel filter post pump.
Added some paint to the cage.
Drive shaft work, verify alternator issue and neutral safety switch tomorrow.
Fluids check and she is ready.
Then packing some parts and tool box.
Then Buggy Prep!

The busted front end proved to be quite a challenge. But at least going down when it comes out will be much easier.

Body damage is the worst. Every panel is damaged. Sucks because we were planning to paint it for this season.
Front end damage looks to be mostly the driver side I beam ( not sure of its proper name)
Most everything else looks ok at first glance. But comparing to new/used stuff will obviously be the true test.
Wish I didn't keep forgetting to pick up my spare set of wheels from M4. Oh and I also loaned the Kubota tractor to a friend before Moab.
Looking like tonight might be Date night instead.

those tires and wheels are still on my ranger in my trailer. and i need to find you a replacement tire. i patched it and it holds air, but no good for anything other than a roller.
we have sets of rollers ill have to swap around.

I wonder if it might be worth trying to plate them with mild steel? I'd bet they are cast steel or similar, not ductile iron, seeing a bend like that without breaking.
Would be nice to move the failure point to something more readily replaceable, like a ball joint.

Read a thread on Dezert something or other forum last night where a guy installed F150 coils wich netted him a 3 inch lift but threw the camber off. He V notched and welded the I beams to correct it. Never found out how or if it held up.

Not much progress yesterday.
Nuway had to special order most of the parts I ordered.
Axle I Beam bushings and ball joints?? Maybe because I ordered AC Delco professional?
Anyway while it's stuck on the lift I replaced both front fenders. Pounded out the doors and roof as much as possible.
Cleaning out cab for cage paint inside. Outside was done for last race. Then off to Batavia for some Torq-masters GREEN!

Re did expanded steel for the radiator guard. Welded nuts to the tabs to help with quick removal in the pits for cleaning out mud from radiator.
What is the general consensus on fuel cell baffles? We pulled the foam in WV. I'd like to put something in.
Wiffel balls from Wayne?
Foam from Timmy for the LJ seems to be ok. Planning to inspect fuel filters ASAP to verify.

my cell still has yellow ethanol rated foam in it. i run a clear filter for easy inspection. i plan to empty, inspect and flush my system. going to switch to higher grade gas with octane booster also, since we use like 5 gallons a year in these things haha

I have a Pinto 2.3 with 4sp trans on my garage floor. Much less power than a OBD-II Ranger motor, but it's yours for the same $200 I have into it if you want or need it.
